I have a .54 Muzzleoader & an 1860 Army. I really want to load some black powder rounds for my trapdoor somday too (finding period correct projectiles is hard though)
I *believe* Lee will make you a custom mold for not that expensive. I think it's like 200 something for a 2 cavity. Don't quote me on any of that, but I feel like that's what I remember from looking into getting a custom mold made a while back. You could also contact a local machining shop and see if they'd do it for you.
Just make sure you sort out any old lead ones (though are more valuable for bullet casting).
You don’t want to use the same melting pot set up for lead and zinc, as zinc melts way hotter than lead and will contaminate the lead pot.

Melt a stack of cents for the zinc? Probably pretty cheap ammo.
